Student Material 001: FDM Troubleshooting Quick Reference Guide

Material ID: U1M4-MAT-001 Purpose: Quick reference guide for diagnosing and fixing common FDM print defects Format: Diagnostic tables and troubleshooting flowchart Updated: 2026-03-19

Quick Diagnosis Table

Defect What It Looks Like Most Likely Cause Quick Fix
Stringing Thin threads between features Insufficient retraction Retraction: +0.5mm (DD) or +1mm (Bowden); temp: -5°C
Warping Corners lifting off bed Thermal contraction Add brim (5-8mm); increase bed temp +5°C; use enclosure
Layer Shift Layers offset horizontally at one height Belt skip / collision Check belt tension; reduce speed/acceleration
Under-Extrusion Thin walls, gaps in fill Partial clog or wrong diameter Cold pull cleaning; verify 1.75 vs 2.85mm setting
Over-Extrusion Blobby, rough surfaces Flow rate too high Reduce flow to 95%; measure filament diameter
Pillowing Bumpy top with holes Too few top layers Increase to 5-6 top layers; increase infill >20%
Elephant's Foot Base wider than designed Over-squished first layer Raise Z-offset +0.02mm; reduce bed temp -5°C
Delamination Layers splitting apart Poor inter-layer bonding Increase nozzle temp +10°C; reduce fan speed
Ghosting/Ringing Wave pattern after corners Excessive acceleration Reduce acceleration to 500-1000 mm/s²; tighten belts
Blobs/Zits Small bumps at layer seam Pressure buildup at seam Enable "wipe" and "coast"; set seam to "sharpest corner"
Spaghetti Filament extruding into air Support failure / detachment Verify supports in slicer; check bed adhesion
Heat Creep Jam after 30-60 min printing Filament softening above heat break Check hotend fan; reduce retraction; lower temp

First Layer Diagnosis

Observation Z-Offset Status Action
Lines round, not touching Too high (+) Lower nozzle: -0.02mm
Lines flat with small gaps Slightly high Lower nozzle: -0.01mm
Lines flat, overlapping, opaque PERFECT No change needed
Lines very flat, translucent Slightly low Raise nozzle: +0.01mm
Nozzle scraping, no extrusion Too low (-) Raise nozzle: +0.05mm
Lines stick to nozzle, not bed Bed adhesion issue Clean bed with IPA; check bed temp

Temperature Troubleshooting

Problem Temp Too Low? Temp Too High? How to Tell
Poor layer bonding YES — raise +5-10°C Layers separate easily when flexed
Stringing YES — lower -5-10°C Strings between travel moves
Glossy/droopy surface YES — lower -5°C Shiny, sagging overhangs
Rough matte surface YES — raise +5°C Visible layer lines, dull finish
Clicking extruder YES — raise +10°C Filament too viscous to push

Retraction Settings by Extruder Type

Parameter Direct Drive Short Bowden (<30cm) Long Bowden (>30cm)
Distance 0.5-2.0mm 3.0-5.0mm 5.0-7.0mm
Speed 25-45 mm/s 35-50 mm/s 40-60 mm/s
Max Distance 3.0mm 6.0mm 8.0mm
Z-hop 0.2-0.4mm 0.2-0.4mm 0.2-0.4mm

Warning: Excessive retraction causes heat creep jams. Never exceed the max distance.

Pause vs. Cancel Decision Guide

Situation Decision Reason
First layer not adhering CANCEL Foundation failure — entire print compromised
Mild stringing CONTINUE Cosmetic — fix in post-processing
Single blob on surface CONTINUE Minor — sandable
Layer shift CANCEL Structural — all layers above are misaligned
Filament tangled on spool PAUSE Untangle and resume
Spaghetti forming CANCEL Unrecoverable failure
Color wrong PAUSE Filament change possible
80% done, mild issue CONTINUE Waste vs. quality trade-off favors finishing
Grinding/clicking sound PAUSE Investigate cause before continuing

Preventive Maintenance Schedule

Task Frequency Procedure
Bed cleaning Before every print IPA wipe with lint-free cloth
Nozzle cold pull Every 50 print hours Heat to 250°C, insert nylon, cool to 90°C, pull firmly
Belt tension check Monthly Pluck — should resonate at ~80Hz; tighten if loose
Lead screw lubrication Every 200 hours Light machine oil or PTFE-based lubricant on Z screw
PTFE tube inspection Every 500 hours Remove and check for discoloration/deformation at hotend end
Extruder gear inspection Every 100 hours Check for filament debris in gear teeth; brush clean
Wiring inspection Every 500 hours Check for frayed wires, loose connectors, especially bed heater
Firmware update check Quarterly Check manufacturer website for safety and feature updates

Dimensional Accuracy Compensation

Issue Typical Error Compensation Method
Holes too small -0.2 to -0.5mm Increase hole diameter in CAD by 0.3-0.5mm
Parts too large (XY) +0.1 to +0.3mm Use slicer horizontal expansion: -0.1 to -0.15mm
Parts too tall (Z) ±0.1mm Calibrate Z-steps; ensure consistent layer height
Elephant's foot +0.1 to +0.3mm at base Slicer elephant foot compensation: 0.1-0.2mm
Shrinkage (cooling) -0.3 to -0.5% Scale model 100.3-100.5% in slicer

Material shrinkage rates: PLA ~0.3%, PETG ~0.4%, ABS ~0.7%, Nylon ~1.5%
